Your solder joint pulling off the board could be an issue with
insufficient heat. If there is a lot of copper, you need a large heat
mass to heat the copper and solder to create a good solder joint. Also,
after you clean off the solder mask, polish the copper just a bit, and
then apply rosin flux and pre-tin the solder connection points before
soldering the wires.
If you can make use of an existing connection to the copper trace of
choice, you'll have an easier time (no solder mask removal, no tinning
required).
Cutting FR-4 is easy with sheet metal tools, but it is tough on material
(glass strands imbedded in a polyester resin). I've used a metal blade
in a jig saw, tin snips, a sheet metal shear, dremel tools, and my CNC
router. You can also scribe score lines and snap with the scribe line on
a hard surface ... a piece of steel angle can be a good scribing AND
snapping guide. Make several passes with a sharp blade before snapping.
If you have access to a tile wet saw, that would be a quick and easy
tool to use for cutting large stuff down to size, but the kerf is a bit
large. Water keeps the dust under control.
The tan colored pc board material is paper phenolic ... compressed paper
impregnated with a phenolic resin. This material is not as hard on
tools, but is more brittle and may shatter in a shear.
